SAP for overnight protection diapers turns on absorbency under load, liquid permeability, and rewet, not on total absorbency claims alone. A grade that holds a large volume under free swell can still produce a wet morning if it gels too quickly, blocks liquid flow, or releases fluid back under the child’s weight. We evaluate those three properties together in supplier qualification work because they determine whether the core stays dry through eight to twelve hours. Matching grade to diaper tier improves overnight performance faster than adding more SAP or increasing core thickness.
Overnight Diapers Need a Different SAP Profile
Daytime products are changed frequently and spend most of their service life in a vertical position. Overnight diapers face a harder set of conditions: one to three urine insults across an extended wear period, sustained pressure from body weight, and a sleeping position that keeps the liquid in contact with part of the core. SAP for overnight protection diapers therefore has to do two jobs at once. It must absorb the first void quickly enough to prevent side leakage, and it must keep the gel bed open enough for later voids to enter.
Total absorption is still listed first on many technical data sheets, but it is the least discriminating requirement for overnight use. A polymer can have an impressive total absorbency result while forming a soft, closed gel under compression. When that happens, the first insult saturates the top of the core, the swollen particles block flow, and the second insult runs across the topsheet. The result is a product with high laboratory absorbency and poor real performance.
In our production planning work with hygiene customers, the complaint that reaches us after field trials is usually not low capacity. It is a wet surface after several hours. In almost every case, the selected SAP absorbed the urine, but it did not retain the liquid well enough under load or pass it to unsaturated material below. Starting the selection process from those two properties changes the conversation from grams of absorbency to dryness under use.

Absorption Under Load and Retention Capacity Set the Baseline
Two values should anchor the first round of SAP screening. Centrifuge retention capacity, usually abbreviated CRC, reports how much fluid the polymer keeps after centrifugation. Absorbency under load, AUL, reports how much fluid the polymer keeps against a standard weight. For overnight products, AUL is the more useful early figure because it reflects the compressive forces a diaper core experiences when a child lies on it.
Request AUL at a defined pressure, typically 0.7 psi in many qualification programs, and ask for the test method reference. Values from different instruments and sample preparations are not interchangeable. A supplier that reports only CRC leaves the buyer guessing about compression performance, which is the more relevant condition for overnight use.
High CRC and high AUL do not always move together. A lightly crosslinked SAP may hold more free fluid but form a weaker gel under load. Surface crosslinking and a higher inner crosslink density can shift the balance toward retention and gel bed strength. The right overnight grade generally sacrifices some free swell to gain performance under pressure. That tradeoff is acceptable when the final product is judged by morning dryness rather than by a beaker test.
Liquid Permeability and Rewet Control Prevent Morning Leaks
Liquid permeability is the property that separates an overnight SAP from a general grade. After the polymer swells, the gel bed still has to let fluid pass through to dry SAP and fluff or ADL (acquisition distribution layer) layers below. If the swollen surface forms a film, the next void cannot reach unused material. Gel blocking then produces exactly the kind of leak that field trials catch quickly.
Rewet completes the picture. A low rewet value means the core gives back less moisture when a standard pressure is applied to the topsheet. That measurement correlates with the dry feel many parents judge in the morning. A grade with high permeability and low rewet tends to deliver better overnight comfort than a grade with higher total capacity and weaker gel structure.
We observed this in one diaper project where the original SAP passed the CRC specification but produced early leakage in overnight trials. The first void swelled the top SAP layer into a barrier, so the second void followed the topsheet instead of the core. Replacing it with a high liquid permeability grade reduced the rewet value and eliminated the side leakage without increasing SAP loading. The lesson was direct: permeability retention after swelling was the deciding variable.

Premium overnight diapers tend to use higher SAP loadings, thinner cores, and stronger surface crosslinking, which makes permeation and rewet the dominant requirements. SAP performance can shift from lot to lot if residual monomer, particle size distribution, moisture, or surface crosslinking consistency is not controlled. Buyers should request batch-level data for CRC, AUL, particle size distribution, and residual acrylic acid, and should ask how the producer controls acrylic acid monomer quality. Backward integration into acrylic acid production is a practical advantage because monomer purity and neutralization directly shape gel strength and safety.
Try to avoid qualifying a grade from a single sample. Request two or three nonconsecutive lots and run the same core test each time. That will catch the kind of variation that can pass a single data sheet review but show up as intermittent consumer complaints.
Resolving Overnight Leakage Starts with a Clear SAP Specification
Overnight leakage rarely disappears by adding more SAP. When the failure mode is gel blocking, high swell can make it worse; when the failure mode is low retention, adding material increases cost before it increases dryness. The better first step is a written specification that names AUL at a defined pressure, permeability after swelling, rewet target, particle size range, and residual monomer ceiling. That document turns supplier selection into a comparison of measured lot data rather than claims.

How much SAP should an overnight diaper use?
There is no single SAP percentage that works for every overnight diaper. Loading level is usually the last variable to adjust, not the first. A high loading can create gel blocking if the core cannot distribute fluid, so a lower loading with faster liquid transport and a high permeability SAP often performs better. Start with your core construction, fluff ratio, and distribution layer, then run a series of core tests at the target loading before changing the recipe.
Is a higher CRC always better for overnight protection?
A higher CRC does not automatically make an overnight diaper drier. CRC measures retention against centrifugal force, not the compression a sleeping child applies. A very high CRC grade may form a soft gel that blocks flow after the first insult, which can increase rewet and produce the wetness the product was intended to avoid. The stronger criterion for overnight use is a balance of AUL and permeability after swelling.
What is more important for overnight leakage: AUL or permeability?
It depends on which insult is failing.
